Film Fill or Splash Fill? What I Ask Before Recommending a Solution

Customers sometimes ask us a very direct question: “Which cooling tower fill should I buy?”

My answer is usually another question: What kind of water is running through your tower?

There is no practical reason to choose a fill only because its specification sheet looks impressive. The tower configuration, water condition, operating temperature, and maintenance situation all matter.

Clean Water and Difficult Water Are Different Projects

Film fill is widely used because its structured surface provides a large area for water-air contact. But when circulating water contains significant suspended solids, scale, biological growth, or other contaminants, the passages need to be considered carefully.

For industrial projects where fouling is a major concern, we may instead discuss an open splash structure such as 750mm × 1600mm splash grid fill for industrial cooling tower projects.

The important point is that the fill type should follow the operating conditions rather than the other way around. Industry guidance similarly emphasizes matching fill selection to application conditions and understanding the tradeoff between thermal performance and fouling behavior.

Why I Ask About Water Quality First

Before recommending a film or splash solution, we normally want to know:

  • Is the circulating water clean or heavily contaminated?
  • Is scaling already a problem?
  • Are suspended solids present?
  • How often is the tower cleaned?
  • What is the normal operating temperature?

These answers tell us much more than the product name alone.

Material Selection Comes Next

Material is another part of the discussion. PVC, CPVC, and PP are not simply interchangeable labels.

For projects with specific temperature or chemical requirements, we may evaluate custom cross-flow cooling tower fill in PVC, CPVC and PP according to the actual operating environment.

Material selection should therefore be based on the real conditions of the cooling system rather than selecting the cheapest option first and checking compatibility later.

My Approach as a Manufacturer

We do not want customers to replace fill twice because the first choice was made only from a catalog photograph.

If the water condition is difficult, tell us. If the tower has an unusual layout, tell us. If the operating temperature is high, tell us.

The more honestly the operating conditions are communicated, the easier it is for a manufacturer to propose a fill configuration that makes sense for the actual project.
