What I Have Learned From Cooling Tower Fill Replacement Projects

After handling cooling tower fill orders for different projects, one lesson has become very clear to me: replacement work is rarely just a matter of buying the same-looking product.

The old fill may have been installed many years ago. The tower may have been modified. The original supplier may no longer be available. Sometimes the customer has only a few photographs and an old dimension sheet.

That is when experience becomes important.

First, Find Out What the Existing Tower Is Using

Before discussing price, we normally confirm whether the tower is cross-flow or counter-flow and whether the existing fill is film or splash type.

For counter-flow projects, different standard widths can be useful depending on the existing arrangement. Examples include 750mm width standard-length counter-flow fill and 1220mm standard-length counter-flow fill.

For larger or more flexible replacement projects, multiple-width options can also be considered rather than assuming that every tower cell needs the same configuration.

Second, Check the Actual Dimensions

I have seen projects where the customer's drawing showed one dimension while the actual tower differed slightly after years of operation or previous modifications.

That is why we recommend checking the fill space physically whenever possible.

If a project requires several possible counter-flow widths, products such as 305–915 multi-spec counter-flow fill can provide more flexibility during project planning.

Third, Do Not Ignore the Connection Method

The way fill blocks are assembled and supported can affect installation time. A replacement project is much easier when the new configuration works with the existing support arrangement.

This becomes especially important when the tower contains several fill sections or when different widths are required.

Finally, Look at the Whole Replacement Project

Good fill alone cannot compensate for poor water distribution, damaged supports, or an airflow problem.

During a replacement project, I always encourage customers to inspect the surrounding tower components at the same time. It is much more efficient to discover a problem while the tower is already open than after the new fill has been installed.

That practical approach has helped us avoid many unnecessary replacement problems. The goal is not simply to supply fill blocks. The goal is to make sure the supplied fill actually works with the tower that the customer has.
