Why Custom Cooling Tower Fill Can Make More Sense Than Forcing a Standard Size

One thing I often tell customers is this: standard size does not always mean easier project.

For a new cooling tower with a regular internal layout, standard fill dimensions can be very convenient. But once we start talking about old towers, retrofit projects, unusual cell dimensions, or equipment that has already been modified, the situation changes.

The Problem With “Almost the Same Size”

A customer may tell us that the existing fill is approximately 1000mm wide or that a standard block is only slightly smaller than the original.

In a real project, that small difference can create installation gaps, additional cutting, support adjustments, or unnecessary work on site.

Customization Is Not Only About Width

When we discuss a customized fill project, width is only one parameter.

Different combinations may be required depending on the existing tower and operating conditions.

When Standard Products Still Make Sense

I am not against standard products. In fact, when the tower matches a standard specification, using a standard size can save production time and simplify replacement.

The point is to avoid choosing a standard size simply because it is available.

For example, a project may need a 1010mm × 2500mm cross-flow cooling tower fill configuration. If the existing tower already matches that arrangement, there may be no reason to overcomplicate the order.

What Makes a Custom Project Go Smoothly?

The best custom projects usually start with accurate information.

We normally ask customers for drawings, dimensions, photographs, old fill samples, or any available specification sheets. The more accurate the information is before production, the less uncertainty there is later.

That is one reason I prefer to treat customization as a project discussion rather than simply adding “custom size” to a quotation.
